In 2020 a label plant in Fort Worth, Texas ran approximately 82 million impressions on a Heidelberg Speedmaster XL 106-8+L. The industry average for that press is about 32 million. The press was installed in July 2019 and ran 24/7 at 18,000 sheets per hour with CutStar and Inpress Control. It was reported in the trade press as a world impression record.
The same press is available to anyone. The difference between 32 million and 82 million is in the conditions around it.
Why a press stops
Annual impressions are set by hours spent printing, not by rated speed. The reasons a press is not printing are mostly not press faults.
Makeready. Schedule gaps, where nothing suitable is queued. And downstream saturation — the department after the press cannot consume at the rate the press produces, so printed work accumulates, floor space fills, and the schedule is written around what that department can absorb.
At this plant the department after the press was finishing: a seven-station line running uploader, manned Polar strip cutter, Polar AutoCut block cutter, bander, wrapper, sortation and packing. When that line is the constraint, press utilization is set downstream by default.
Availability where it matters
Common practice is to improve availability across all assets — OEE targets on every machine, improvement effort distributed across the floor.
On a serial line, output is set by one station. Effort spent on the other six changes the reported numbers without changing throughput.
On this finishing line the rate-setting station was the AutoCut. The line was reorganized around one condition: strips entering the AutoCut without interruption. Uploading, strip cutting, banding, wrapping, sortation and packing were treated as logistics for that machine rather than as independent stations with their own targets.
Job-to-job changeover on the line went from 27 minutes to 5 seconds over about eight weeks. The final reduction came from moving job information onto the product rather than from faster setup; the mechanism is documented separately.
Effect on the pressroom
With the AutoCut kept fed, finishing could pull work from the presses rather than receiving pushed work.
A pressroom pushing into a constrained finishing department produces inventory. A pressroom feeding a finishing operation that consumes at rate produces shipments. Press speed did not change. Interruptions and schedule distortion did.
Attribution: the record involved a new press — the plant's general manager noted publicly that it nearly doubled the horsepower of the machine it replaced — and 2020 demand in consumer packaged goods was unusually high. Finishing capability was one factor among several. It is the factor least often examined, and the one that generally requires no capital.
Two questions
What stops the machine, in order? Not what breaks it. Makeready, schedule gaps and downstream saturation are usually a larger share of lost hours than mechanical failure, and only one of the three is a maintenance matter.
Where does availability change throughput? If uptime improved five points on every asset, which of those improvements would appear in shipments. On a serial line that is normally one station.
